When Heath Projects was appointed to deliver a major warehouse extension for a cardboard manufacturing company on an industrial estate in Northfleet, Kent, we knew from the outset this wasn't a standard build.

The project combines structural complexity, ground condition challenges, live operational constraints, and a forward-thinking sustainability specification — all on a single site. It's the kind of job that draws on 30 years of experience across every discipline we work in.

The Brief

The client — an established cardboard manufacturing operation — needed to significantly increase their production and storage capacity. The solution: extend into an adjacent structure, connecting two existing warehouse buildings into one unified facility, while upgrading the entire site to modern operational standards.

The scope covers: new warehouse structure connecting to and extending the existing building, upgraded loading bay provision throughout, mezzanine installation for additional floor space and operational flexibility, full electrical upgrade across both old and new sections, solar panel roofing across the entire combined roof area, ground reinforcement piling works, and structural tie-in between two separate buildings.

The Ground Conditions Challenge

The site in Northfleet sits in close proximity to the Thames estuary, and the underlying ground conditions reflect that. Subsurface investigation identified a Thames Water underground basin in the area — a remnant of the tidal and estuarial geology that runs beneath much of this stretch of the Kent riverside.

Building a structure of this scale on ground with that kind of subsurface complexity requires piling. We specified and oversaw a piling programme to provide the load-bearing foundation the new structure demands, ensuring long-term stability regardless of the ground conditions beneath.

This is the kind of detail that separates experienced contractors from those who only find out about it once they've started digging. Early ground investigation, proper structural engineering input, and a piling specification that matched the actual conditions on site — not a generic solution — were critical to keeping the project on programme.

Connecting Two Structures

Structurally tying two existing warehouse buildings together is more complex than building new from scratch. The existing structures have their own load paths, their own tolerances, and their own histories. The connection point has to be engineered to distribute loads correctly across both buildings while the tie-in is constructed — often with operations continuing nearby.

The new extension creates a unified footprint that gives the client significantly more usable floor area, with a continuous internal flow between what were previously two separate spaces.

Loading Bay Upgrades

Loading bay provision has been redesigned as part of the project. For a cardboard manufacturing operation, throughput of materials and finished goods is central to the business — the loading bays aren't secondary infrastructure, they're a core operational requirement.

The upgraded bays have been specified and positioned to support the increased capacity the extended facility will handle, with dock levellers, hardstanding, and vehicle manoeuvring space designed around the client's actual logistics operation.

Mezzanine Installation

The mezzanine level adds a further layer of usable space without expanding the building footprint — critical for maximising the value of the overall investment. Structural steel mezzanine installation of this scale requires careful coordination with the wider build programme, ensuring the primary structure is sufficiently advanced before mezzanine works begin.

Solar Panel Roofing — New and Existing

Perhaps the most forward-thinking element of the project is the solar panel installation across the combined roof area of both buildings. With energy costs a significant overhead for any manufacturing operation, the client made the decision to specify solar across the entire new and existing roof — not just the extension.

The scale of the combined roof area makes this a meaningful energy generation asset, not a token sustainability addition. It will materially reduce the facility's energy costs and carbon footprint over its operational life.

Electrical Upgrade

A facility of this scale and specification requires a full electrical upgrade throughout. New distribution boards, upgraded supply capacity, lighting throughout the extension, and integration with the solar generation system — the electrical package on this project is substantial and has been managed as a coordinated element of the wider programme from day one.

Delivering It

Projects of this complexity succeed or fail on programme management. With a live manufacturing business operating nearby, ground conditions that required specialist foundation work, two structures being connected, and multiple trades working across a large site simultaneously — sequencing is everything.
